Latest company blog about Cable Assembly Guide: Termination, Shielding & Wire Material Selection

Introduction

High-reliability cable assemblies are the backbone of avionics, UAV, test and defense electronic systems. Poor termination, inadequate shielding or improper wire selection can lead to intermittent signal loss, EMI interference, or failure under vibration and extreme temperature. This guide focuses on cable assembly best practices for micro rectangular connectors such as J30J (interchangeable with MIL-DTL-83513 Micro-D), covering termination methods, shielding design and wire material selection.

1. Connector Termination Methods for J30J / Micro-D Cable Assembly

Termination defines the electrical and mechanical connection between wires and twist-pin contacts. Two main processes are commonly used for J30J cable harness.

1.1 Crimp Termination

Crimping is the most widely adopted process for high-vibration UAV and airborne applications.

  • The wire conductor is mechanically compressed into the contact barrel, forming a gas-tight joint.
  • Advantages: Excellent mechanical pull strength, anti-vibration, stable resistance, suitable for mass production.
  • Application: J30J cable assembly for drone onboard sensors, data link and flight control.

Requirement: Use precision crimping tools matched with J30J twist pin contacts. Inspect crimp height and pull force after processing.

1.2 Soldering Termination

Solder termination is mainly used for small-batch prototype and low-density circuits.

  • Advantages: Simple operation for lab samples.
  • Risks: Overheating may damage the twist pin spring structure; solder cold joints or thermal fatigue may occur under long-term vibration.

Recommendation: Soldering is only suggested for prototype testing. Crimp termination is preferred for formal airborne projects.

Quality Tip: After termination, wire insulation must be properly strain-relieved to prevent wire breakage under repeated mechanical movement.

2. Shielding Design for High-Reliability Harness

EMI interference is a common issue in UAV, avionics and measurement equipment. Proper shielding preserves signal integrity.

2.1 Shield Types

  • Individual wire shielding: Single shielded wires for sensitive high-speed or low-level analog signals.
  • Overall braided shield: One braided copper shield wraps the whole bundle of wires, widely used for J30J multi-core harness.
  • Double shield: Combined inner foil + outer braid for severe electromagnetic environment.

2.2 Shield Termination Rules

  • 360° circumferential shield termination is strongly recommended. Pigtail “drain wire” only is not ideal for high-reliability airborne projects, it will reduce shielding effectiveness.
  • The shield shell of J30J connector provides grounding path. Ensure good contact between braid and connector metal housing.
  • Do not ground the shield at both ends arbitrarily. Follow your system grounding schematic to avoid ground loop noise.

2.3 Application Suggestion

For UAV GPS, video and high-speed data transmission, full 360° shield termination is highly recommended to reduce signal distortion.

3. Wire Material Selection

The insulation material determines temperature resistance, chemical resistance and mechanical performance of the finished cable assembly.

Insulation Material Temperature Range Features Typical Application
FEP (Fluorinated Ethylene Propylene) -55℃ ~ +200℃ Excellent low/high temp resistance, abrasion resistant, chemical inert, low smoke UAV, avionics, J30J airborne harness (Top Recommendation)
PTFE (Polytetrafluoroethylene) -200℃ ~ +260℃ Best high-temperature performance, low dielectric constant High-frequency / extreme temperature aerospace systems
PVC -20℃ ~ +80℃ Low cost, flexible Indoor general test wiring, NOT for airborne use
XLPE -40℃ ~ +125℃ Good insulation, moderate cost Industrial control, non-flight equipment

Conductor cross-section selection:

  • Signal wires: 0.07 ~ 0.15 mm² for J30J micro rectangular connectors.
  • Power wires: Select larger gauge according to working current and voltage drop.

4. Common Quality Control Checkpoints for J30J Cable Assembly

  1. Crimp pull force test to verify contact retention.
  2. Continuity & insulation resistance test after assembly.
  3. Hi-pot voltage withstand test for high voltage circuits.
  4. Visual inspection: No nicked conductors, correct strain relief, neat shielding termination.
  5. Vibration and thermal cycling test for qualification batches.

5. Common Mistakes to Avoid

❌ Using PVC ordinary wire for UAV airborne harness, cannot withstand high / low temperature.

❌ Solder overheating to burn twist pin spring contact, causing poor contact after vibration.

❌ Short shield pigtail connection instead of full 360° shielding, resulting in EMI noise.

❌ Ignoring strain relief, wire breaks near connector root during vibration.

❌ Mixed wire routing of power and signal lines without shielding separation.
